Anyone managed to play the game expansion? because when i try to, it plays the video, but right after it the game says "Error unable to load level file MERC1.D3L". =/

Tried to start the expansion right now and I'm getting the same error you have.
The only solutions I've found are rehashed versions of the one you linked to (involving reinstalling the expansion again over a previous installation and/or repatching to 1.4).
EDIT: Found a possible solution in another thread, posted by Ch3rokee: it involves renaming the file merc.hog to extra.hog in the installation directory. It worked for me as well, though considering that there's already a file named extra.hog there, I don't know if the fix may not have any other consequence.
Have you opened a ticket with GoG.com support already? Maybe the staff can repack the installer with a version working "out of the box".

I have sent a customer support request, when I get a GOG answer I will gladly post it.

Thank you ZaphodB42. I'm under the impression this may be an error not limited to specific users, so probably a repack of the game, made following the procedures mentioned in the threads linked above, may be a good idea while we're still in beta.
Just wanted to say that I also experienced this problem, and the above fix of renaming MERC.HOG to EXTRA.HOG works. I backed up the old EXTRA.HOG but I haven't noticed any problems caused by overwriting it.
The odd thing is, the expansion works perfectly fine for me. So did they fix it? Or what?
I dunno. I still haven't received an email to my customer support inquiry.
Ok, since my MD5 checksum didn't match GOGs, I re-downloaded it with their downloader, MD5 checksum is correct, and Mercinary works perfect without having to rename anything. I suggest you check your installer, as a re-download may fix the problem.
I myself have been patiently waiting for this issue to be resolved, it is a shame it is taking so long. After reading Sir_Brizz's post earlier, it occurred to me to try downloading the installer again and reinstalling. Well, I did that tonight and it did work for a short time; however, Descent 3 crashed during the first level. Now after starting it back up , I looked around in pilot configuration menu and then proceeded to start Mercenary again. Unfortunately, I ended up getting the same error as before. I just checked the MD5 checksum for the installer and it says it's OK. Nice to hear that it worked for you, ZaphodB42, but let me know if it continues to work after a time.
Made it to level 2 on mercenary so far so good.
If that's the case, then maybe I should try reinstalling. As an aside, is the black pyro selectable under the ship configuration section of pilot configuration? Because it doesn't seem to show up on mine, even with the renaming, I could have sworn that I heard that the expansion allowed the black pyro to be used in multiplayer.

yeah the black pyro should pop up as a usable ship. I know cause I use at and am right now and it works fine.
Ok, I''ve solved my problem. I know it has been awhile, but I had some computer trouble and didn't get around to posting my solution. Basically, Mercenary will work if you run the game as an Administrator. This is why it would work the first time, because I was launching from the installer that has to be executed with administrator privileges. The strange thing that threw me off for the longest time is that the regular Descent 3 stuff will work perfectly fine when the application is run as a power user.
So anyone else who is running into this problem:
-Check the Run As option in the shortcut and run the process under admin.
